1 Overview

The Industrial Plant Assessment (IPA) package is a comprehensive solution developed using Excel VBA, R, RStudio, and Quarto. It is designed to analyze 1-minute interval data collected over 3 to 7 days, offering a deep evaluation through advanced statistical and analytic techniques. The package is built to handle complex data sets that cannot be processed using simple plotting techniques.

Normally the plant cycles during the day, IPA enables you to identify the cause and reduce it, then the production rate can be increased as shown below.

2 Key Analytic Techniques

The IPA package employs the following advanced methods:

  • Partial Component Analysis (PCA): PCA is a dimensional reduction technique that transforms large sets of variables into smaller, more manageable sets, while retaining the most critical information. It identifies patterns in the data by finding principal components that capture the maximum variance, simplifying the visualization and understanding of complex data structures.

    Frequency Analysis (Autocorrelation): This statistical method measures the similarity between a signal and its lagged version over varying time intervals. By analyzing frequency patterns within the data, the IPA package can detect recurring signals or periodic behaviors, providing critical insights into system dynamics.

  • Fast Fourier Transform (FFT): FFT decomposes signals into their constituent frequencies, helping to identify dominant frequency components in the data. This reveals cyclical trends or disturbances in the system, which is essential for diagnosing and improving system performance.

  • Control Loop Performance Analysis: This analysis evaluates the effectiveness of automatic control systems by measuring their ability to maintain the desired output in response to various changes. Key metrics include system stability, responsiveness, and efficiency. The IPA package helps identify areas for improvement in control loop operations.

3 Work Process

The IPA package follows a structured workflow:

  1. Data Reconciliation: Collection and preparation of data for analysis.

  2. Partial Component Analysis (PCA): Establishment of the Plant Performance Index using metrics like T2 CO / T2 AI.

  3. Oscillation Performance: Assessment of oscillation criteria for each tag.

  4. Control Loop Performance: Detailed analysis of control loops, including set point performance and controller output (SPPV and CO).

  5. Controller Performance Index: Quantitative measure of controller effectiveness.

4 Implementation Options

The IPA package can be deployed in two ways:

  • Service-Based Approach: Share your data with CTRL Designer LLC, and we will generate and provide the results using the IPA package.

  • In-House Approach: We provide the tools and sample data necessary to execute the IPA package on your systems.
